re: radius arm bushings
I understand about the rivets expanding and filling the hole, It keeps the parts from moving, no movment = no lateral forces to create enough energy to even begin a shearing of the rivets. that is why they could use a mild steel rivet without problems. as far as the holes on the frame go they are 7/16" + or - a 64th. I am just going to ream them up to 15/32" and tap the 1/2 grade 8 bolts in there, nice and snug. a grid lock washer and some locktite and about 80 lbs torque will finish the rest.
I almost forgot... one side was bolted the other was still riveted. the air hammer took out the rivets with no effort. the bolts the previous owner used had NO grade marking on them and they were bent. that was scary!!

re: radius arm bushings
460...somedays I feel REALLY old.... Just had to learn that one in structural school for my aircraft mechanic's licenses... 25 years ago, but it's still there....haha I also get to apply that stuff to the heavy equipment and truck frames that I work on alot. That's sort of an "accelerated" means of testing strength of stuff!
CoolTool... that sounds like the best "other" solution... I was thinking of some type of "structural adhesive" or "bedding compound", but the loctite and lots of it, should do just fine.. I doubt that a grade 8 bolt would ever fail, but it could be where that little "rattle" comes from after some dirt road fun . I can't imagine seeing a regular "hardware store" bolt in there!!!

re: radius arm bushings
Personally I hate seeing the radius arm brackets bolted on the frame
it looks to Hill Billy, and I always wonder if the truck was in a crash at some point.
Also the time to remove the factory rivets could be better spent removing the 4 main suspension bolts.
